Engineer your mailpack: smaller, lighter, and just as impressive
Size and weight are design decisions. Change them early — with the right numbers — and the same mailing can drop into a cheaper postage tier while your print costs hold or fall.
Postage tiers are engineered, not fixed
Carriers price by format first — Letter, Large Letter, Packet — then by weight band. That means the single biggest lever on your postage bill isn't the carrier or the service: it's the physical design of what goes in the envelope.
A few millimetres off the trim, two pages fewer, or a slightly lighter stock can move a whole mailing down a tier. On tens of thousands of items, that decision is worth real money — and it's free to make before artwork goes to press.
The savings stack in more than one place
Trimming a brochure's height, or planning it to a slightly smaller flat size, doesn't just drop the postage tier. Less area means less paper, and fewer pages or a lighter gsm means less again — so print costs hold steady or fall at the same time.
Done well, the recipient notices nothing. The piece still lands with the same weight of cover, the same finish and the same presence on the doormat. You've changed the engineering, not the appeal.
Why guesswork doesn't work here
Thickness is the trap. Folded leaflets, saddle-stitched booklets and coated stocks all bulk differently, and a pack that's 2mm or 2g over a limit pays the higher price on every item. Paper-weight rules of thumb aren't accurate enough to trust with a big run.
The answer is real data: manufacturer data-sheet figures for each stock at each weight, run through the actual format and weight rules — so you can see, before you print, whether a change moves you down a band or just shaves grams off a job that stays put.
